A Search for Better Headwear

We founded Whelk as a retail brand back in 2019 because we wanted to offer a more sustainable baseball cap. At the time, we were exclusively importing all of our headwear. But as our community grew, we kept hearing the same feedback: people wanted high-quality, locally made headwear. Manufacturing closer to home was also the next logical step for our sustainability efforts. But when we looked into shifting production, we ran into a massive historical roadblock. Eastern Canada’s headwear manufacturing industry had been completely wiped out by decades of offshoring, and there wasn’t a single dedicated hat factory left in our region.

Bringing Manufacturing Back

We didn’t just want to complain about the state of the industry, we wanted to do something about it. So we stepped up and founded Pipo Canada right here in Quebec to bring the manufacturing trade back to our backyard.

Standalone Local Production
Two Worlds, One Workshop

Standalone Local Production

While Whelk remains our independent retail brand focused on consumer headwear, Pipo Canada operates as its own standalone, strictly domestic manufacturing facility. By keeping their identities separate, we’re able to use Pipo's workshop as a powerhouse for local production that serves two distinct worlds. Today, Pipo proudly manufactures premium finished hats for retail brands like Whelk, while simultaneously serving the promotional industry with high-quality, unionized blank headwear.

The Process

Walk through a hat's life cycle. Each cap requires 20 distinct manual steps, crafted with absolute precision.

Step 1

Sourcing

We select premium, durable textiles to make a hat that will last you a lifetime.

Step 2

The Precision Cut

Using custom steel-rule dies, panels are cut to millimeter precision. This ensures the iconic Whelk fit remains consistent year after year.

Step 3

The Assembly Line

Our team at Pipo uses specialized industrial sewing machines to attach panels, structure the crown, and stitch our exclusive Blutech brims.

Step 4

The Final Block

Every hat is placed on a heated mold (called blocking) to set its perfect shape, then inspected for stray threads before boxing.

Meet Fadi
THE MASTERMIND BEHIND THE HEADWEAr

Meet Fadi

Production Supervisor & Denim Head

If you walk onto the factory floor, you’ll easily spot Fadi. He’s the one running the floor schedule, calibrating the industrial sewing machines, and inspecting our headwear.

For Fadi, apparel isn't just a job; it’s a lifelong obsession with construction. Outside the factory, he’s a denim purist who appreciates how a rugged fabric molds a person's life over time. On the factory floor, he brings that exact same reverence for durability to every single hat we produce.

As our Production Supervisor, Fadi bridges the gap between our design sketches and the final physical product. He ensures that the tension on our stitching is perfect, that the fabric we use feeds smoothly through the machines, and that our team has exactly what they need to do their best work safely and efficiently.

The Pipo Floor vs. The Standard Import Model

We aren't trying to change the entire global apparel industry, and we know great products are made all over the world. But by committing to reshoring our assembly line right here under our own roof in Quebec, we can operate with a level of local agility and connection that just feels right to us.

The Feature The Whelk x Pipo Approach The Standard Import Model
Labor & Standards Unionized Canadian Shop: Fair, locally regulated, union-backed conditions with living wages and strict, transparent safety standards. Relies on varying international labor laws and third-party compliance audits that can change by region.
Production Scale Scalable, Agile Runs: Because we own the floor, we have no rigid minimums. We can run small, exclusive test batches or scale up to high-volume production seamlessly based on real-time demand. Bound by massive, inflexible factory minimums. Buyers are forced to commit to thousands of units months in advance, risking heavy overstock or missed trends.
Communication Same Time-Zone Sync: We operate on the exact same clock as our partners. No midnight emails or 12-hour response lags—we solve problems together in real-time. Distance means communication often crosses continents, turning simple design tweaks into days of back-and-forth.
The Journey Zero-Transit Warehouse: Our factory floor and shipping warehouse are under the exact same roof. Once a hat is stitched, it walks across the room to a shelf. Finished goods must travel through international ports, customs checkpoints, and multiple logistics hubs before reaching a shelf.
